A ribbon-out warning means the printer's detection system has not accepted the expected ribbon condition. It does not necessarily mean the visible roll is empty. Check the supply and take-up sides, print mode, loading, and model-specific detection method before ordering a sensor or repeatedly resetting the machine.
What the warning actually identifies
Record the exact message, indicator pattern, printer model, firmware version, and time of failure. Distinguish ribbon-out from ribbon-low, ribbon-in, media-out, or a cartridge error. Photograph the loaded mechanism before removing anything.
Check which roll still contains material. A full take-up roll holds used ribbon; it says nothing about printable ribbon remaining on the supply side. Look for a break, exposed leader or trailer, and the current location of the coated ribbon. Do not assume that a partly visible black roll confirms the whole transfer path is intact.

Match the mode to the actual supplies
Confirm that the job is intended for thermal transfer and that the installed printer variant supports it. Check the printer configuration and the software or driver that sends the job. Compare the effective mode before and after printing a simple test.
If the application actually uses direct thermal stock, correct the mode through the approved setup procedure. If it requires ribbon, changing to direct thermal simply to silence an error is not a repair. It removes a relevant condition from the investigation without establishing that the image will be produced correctly.
Record any recent driver, template, or firmware change. A warning that appears only after one application sends data deserves a settings comparison before hardware work.
Reload the complete detection path
Use the manual for the exact ribbon-roll or cartridge model. Verify the roll is fully seated, the ribbon crosses the prescribed sensor path, the take-up core is engaged, and the head or cassette closes properly. Check for label stock or debris obstructing the detection area.
Do not improvise opaque tape, reflective markers, or a sensor bypass to keep the printer running. These changes can make future ribbon exhaustion invisible and allow unprinted labels to enter production.
A supported calibration may be appropriate after correct loading. Detection depends on the printer variant
The ZD421 cartridge version has a different branch of troubleshooting from ordinary roll loading. Zebra identifies dirty cartridge data-chip or sensor contacts among possible causes and recommends testing a known-working cartridge before escalating unresolved faults. Brady's IP Series provides another useful distinction: its support guidance discusses ribbon-roll rotation sensing, unsuitable or worn cores, broken ribbon, and ribbon sticking to the label as possible causes of this message. For converted ribbons, compare the approved core and roll construction with the delivered sample. Ask the converter to identify dimensional or trailer differences using the finished-roll specification rather than the ink chemistry alone.
Useful evidence for the next service step
Try a known-good, correctly specified ribbon or cartridge while retaining the same media and job. Use the timing to choose the next check:
- Warning before the first label: compare loading, mode, and cartridge recognition
- Warning after some successful labels: inspect transport and the detection path at the failure point
- Warning at a repeatable roll position: retain the relevant ribbon section and roll identification
- Warning only on restart: correlate the fault with transport behavior and the job commands
These are investigation priorities, not confirmed causes. Save the configuration report and diagnostic screen if the printer provides one.
Avoid a factory reset as the first response. If support recommends one, preserve the approved configuration and restoration procedure so that solving detection does not introduce label-size or communication errors.
Resume normal production only after the printer runs the actual job without a detection fault and its printed output passes the site's checks. A cleared warning is one observation; correct ribbon transport and an acceptable image complete the check.
